Catalog boards look great in a product PDF, but when tools don't match the exact cutouts, operators find workarounds. Here is why custom fit drives sustainable 5S.
A catalog shadow board arrives with generic wrench silhouettes, standard broom hooks, and predetermined spacing. Within two weeks on a fast-paced production floor, the gaps become obvious: the facility's pneumatic torque gun doesn't fit the generic bracket, operators store extra sockets in a cardboard tray beside the board, and a secondary shift leaves their custom deburring knife in a drawer.
The issue isn't that operators resist 5S—it's that a system not designed around actual work will inevitably be worked around.
